Its driving me crazy.. I've been trolling the videohelp forum, and all the suggestions they say don't work for me., and.. for those that have the problem as far as I have (ie.. suggestions don't work for them either), the thread just suddenly ends, without any further help.

Have you tried "WinAvi"?

I'd simply convert each episode then stick a few on each disc. I don't see your problem.

I can't convert them, then stick them on the DVD though, as the filenames are all the same when it converts to the BUP, and IFO files.. I didn't think I could just rename them to something else.. (I never tried it though to be honest though.. can you just rename them?).
edit: for example.. if the file name is called Xtarget.mpg.. and I convert it, it doesn't become Xtarget.bup, and xtarget.ifo.. its something else ,., which I forget off the top of my head...and they get stored in the VIDEO_TS folder.. which gets copied to the DVD

Alternatively, why not join a few episodes at a time into a single AVI. Then convert each larger AVI to native DVD format and use an authoring tool from there...

Don't convert them to VOBs. I thought most DVD players could play MPEG files too.

I could combine.. but.. I'm a perfectionist.. I have the animated menu with the different episodes to select.., but.. if it comes down to either having it ugly, or not having it, I would go the combining way.. see.. some other episodes were done this way too, but I skipped them, figuring its only for my son.. (and he's only 5).. but.. this is part 1 of the final episode.. I can't skip that one!
I'll give the winAVI A whirl tomorrow and see how it goes..
